The error you give definitely looks like it is caused by a too-small 
max_allowed_packet.

You should also check the maximum message size as defined in your MTA 
(sendmail or postfix most likely) and make sure it is the same value (16M now 
- sendmail's default is 10M I think), and also the maximum message size of 
your entire mail infrastructure -- some things default to 10M, some to 20M.  
Exchange uses 50M IIRC.  Our organisation standardised on 20M everywhere to 
ensure compatibility with most of the Internet.
